Flat Wire: Dimensions, Bending and Winding FAQ

What is Flat Wire?

Flat wire has a rectangular or shaped flat cross-section. Material, width, thickness, corner radius and insulation define the conductor; shape alone does not establish winding fill or thermal performance.

A flat-wire drawing should show width, thickness, corner radius and tolerances. For winding or forming, add the bend direction, minimum bend radius, conductor temper and insulation allowance so the wire can be assessed against the actual part.

Primary Applications

  • motors
  • transformers
  • coils
  • FFC conductors
  • compact power components

Critical RFQ Specifications

  • material
  • width
  • thickness
  • corner radius
  • temper
  • straightness

Specifications

Which dimensions belong on a flat-wire drawing?

State bare width and thickness with separate tolerances, corner radius, edge profile, straightness and coil set. For insulated wire, also give finished dimensions and corner film coverage.

Testing

Does flat wire always improve slot fill or cooling?

No fixed improvement follows from cross-section shape. Compare the bare and insulated sections in the actual winding layout, with the same resistance, insulation, cooling and available space.

Which bend and packaging details matter?

Specify long-edge and short-edge bend directions, minimum radius, winding tension and allowable damage. Provide spool dimensions, traverse pattern and the intended feeding equipment.
